2012 charger replaced all hvac door motors, came back with mode door clicking and switching defrost to face, replaced and it still clicks like we didnt even touch it. door is smooth and has complete travel,

Yes and no. I have seen actuators draw too much current or fail to calibrate and stall the whole system down until the codes are cleared but have not seen the cycling that you refer to.

If you are having a clicking sound, I would take the old actuator apart and see if there is a damaged tooth on one of the gears. If there is and the second replacement is the same brand, I would change brands and see what happens. Preferably OEM. If there are no damaged teeth then I would look at the door shaft and attaching cogs/cams/gears for damage.
